Immediate volume: 1's for proto, then lots of probably 25. Budget is
flexible, but the benchmark has been set in the US$55 range before
cutouts and silkscreening. No sense throwing money away.
FWIW, this is a 5-watt PCB with a few edge-mounted connectors. The
expectation is a simple chassis with the PCB on standoffs and the
connectors protruding from cutouts in the front panel. No internal
metalwork; hopefully not even a fan assembly.
Unless I'm oversimplifying (time will tell), we literally need a metal
box with rack-mount ears, so I hesitate to jump into customizing. I've
found a couple; now the goal is to find one that looks nice. So far,
the top contender (among few) is a unit at altronics.com.au - slightly
upscaled for about US$55. Looks much nicer than Bud's for the same cost
We'll probably pursue custom fab when the volume picks up. I don't mind
the one-time costs, but the per-unit pricing still needs to be under
~US$90 in lots of 25-100. I think we need to get closer to the source
to get the prices I'm expecting.

Thanks for the offer; I'll keep it in mind. Any chance you've got
photos of a finished one online?
